SITUATION

During first-shot molded-part review, the product contour did not match the approved physical reference even though the drawing and dimensional data did not clearly expose the difference. If the discrepancy had been accepted as dimensionally compliant, the same geometry could have been replicated across additional tooling and discovered only during a later customer-facing gate.

TASK

I needed to create an early release rule that could detect shape and visual-profile mismatches that conventional dimensional reports were not designed to capture. The objective was to stop unverified geometry before broader tool release.

ACTION

  • Used the Physical Reference as Evidence: Compared the actual molded part directly with the approved golden sample instead of treating the drawing as the only source of truth.
  • Made Visual Judgment Repeatable: Introduced fixed-angle photography, consistent lighting, and marked critical contour zones so reviewers evaluated the same features.
  • Required Cross-Functional Approval: Added joint Product Engineering and Quality Engineering sign-off before releasing related tooling.
  • Created a Hard Release Gate: No all-tool release could proceed until the physical comparison, photo evidence, and open contour deviations were formally closed.
  • Embedded the Learning: Added the comparison requirement to the approval checklist, PFMEA controls, and product-validation workflow.

RESULT

The discrepancy was contained at the molded-part approval stage instead of being multiplied across later production assets. The organization also gained an auditable method for evaluating contour conformity—turning a subjective visual concern into a documented engineering release gate.
