A Test Method Can Create the Defect You Think You Found
SITUATION
During first-shot validation of a rotating feature, the assembly felt too loose. Most dimensional results were within the expected range, and the initial attach/detach force was acceptable. However, increasing one interface dimension to tighten the rotation could also push the attachment force beyond its functional window. The evidence appeared contradictory.
TASK
I needed to determine whether the product geometry was genuinely incorrect or whether the test method itself was introducing variation. The decision had to be made before authorizing a tooling change that could solve one symptom while creating a more serious functional failure.
ACTION
- Reframed the Question: Shifted the discussion from “Which dimension should we change?” to “Does the current test represent how the user actually handles the product?”
- Audited the Measurement Setup: Observed that movement in the supporting base made the attach/detach result unstable and reduced repeatability.
- Standardized Actual-Use Orientation: Defined a fixed testing direction and a stable fixture that represented real product use instead of a convenient laboratory position.
- Linked Dimension to Function: Evaluated the interface dimension, rotational feel, and attach/detach force as one functional window rather than approving each metric independently.
- Locked the Method: Required the fixture, orientation, sample condition, and acceptance method to be documented in the work instruction and control plan before future release decisions.
RESULT
The standardized method produced more consistent functional evidence and prevented an unnecessary geometry correction based on noisy test data. More importantly, the team adopted a stronger decision rule: no tooling change should be approved until the measurement system is stable enough to distinguish a real product failure from test-method variation.
